OVERVIEW OF PLASTIC INJECTION MOLDING

Plastic injection molding is the method of manufacturing parts made of thermoplastic and thermosetting plastic by melting and forcing into molds where they cool to form the desired object.

Little history about Plastic injection molding
The injection molding process is not a new concept. It came into existence by 1872. By the introduction of plastic injection molding, the plastic industry saw multi-billion dollar earnings, with 32 % of all plastics, by weight processed by injection molding. This has made the plastic injection molding the best molding method ever available.

Raw Materials
There are several kinds of raw materials used for the manufacturing of the plastic injections. However, the thermosetting plastic, elastomers and thermoplastic polymers (resins) are widely used in the production process due the presence of greater viscosity in these materials.

Equipment
The Plastic injection molding machines have basic component parts such as material hopper, heating unit, plunger etc. These machine parts are used to build pressure and keep the molds in proper order to give the perfect shape once the molten material is poured inside it. They are also called presses, working in accordance with the tonnage ratings. Tonnage is the capability of the machine to exert clamping force during the manufacturing process to keep the molds in closed position. The tonnage may range between 5 tons to more than 9000 tons depending upon the rigidity of the raw materials and the projected area of the molding parts.

Plastic Injection Molding Process
Melting Polymers: There is a broad and cylindrical melting unit in the injection molding machine, where the polymer is converted into liquid under high temperature and pressure. The polymer is filled in an auger, which has an opening at the bottom. The auger is introduced into the melting unit using a hydraulic motor. A valve system at the bottom of the cylinder restricts the passage of the liquid into molds.

Pouring the Liquid into the Molds
Once the heating process is over, the auger is pushed further to pour the liquid polymer in to the molds to give the requisite shape to the injections. The molds are compressed under huge pressure to keep them intact and in proper position. During this process, the liquid is poured twice or more to ensure there are no air spaces left.

Cooling
After the molding, the entire mould is introduced to cooling for compact solidification of the plastic injections, which consumes the major time-period during the entire manufacturing process. The cooling is done by passing air or water over the heated molds or introducing cold water through small holes on the mold surface.

De-molding
Once the cooling process is over, the compact plastic injections are ready for removal from the molds. The clamp on the mould is unlocked to open the mould and derive the injection. The entire process is completed and the mold is now ready for the next unit manufacturing.

THE DEFINITION AND DEVELOPMENT OF THE INJECTION MOULD

General definition of mould: in industrial production, metal or nonmetallic materials are made into parts or products of the desired shape by pressure with various presses and special tools mounted on the presses. The special tools are collectively called molds.

THE PROTOCOL OF THE MOULD STRUCTURE

1.  Determine the number of cavities and their arrangement
Generally , small plastic parts with high precision requirements and medium and large plastic parts are preferred to adopt the structure of one mold and one cavity; for small plastic parts with low precision requirements (no matching precision requirements) simple shape and mass production, If the multi-cavity mould is adopted, it can provide unique superior conditions and greatly improve the production efficiency. The number of cavities can be determined according to the size of the model. The plastic part requires higher precision, which is a high precision plastic part, and then depends on the size of the plastic part. Die structure with one-mode and two-type. The arrangement of the cavity is as shown in the following figure.
2. Determination of mould structure
1. Multi-cavity single parting surface mould: small plastic parts with low appearance quality and general dimensional precision can be used.
2.Multi-cavity and multi-parting surface mould: small plastic parts with high appearance quality and general dimensional precision can be used in this structure. The plastic parts require high appearance quality and are small plastic parts with high dimensional precision. Therefore, the design of multi-cavity and single-parting surface can be adopted. From the plastic parts, it is easy to see the parting surface position of the mould, the setting of the breakout mechanism and the position of the gate. The parting surface is the vertical parting surface of the single parting surface.
The most commonly used gate forms are as follows:
The first is the side gate. This type of gate is familiar to the workers of the injection process and is more convenient to process in manufacture, but the disadvantage is that the runner flow is long and the heat loss is high, so it is easy to produce obvious marks of binder. If it is to be improved, The size of the sprue needs to be increased, but then the return of the sprue portion increases. Secondly, the inlet portion of the plastic needs to be deburred, which increases the working hours of deburring and damages the beauty of the surrounding area. The second is the point gate. When the plastic is injected, At the point gate, a part of the kinetic energy is converted into heat energy at the high speed injection cavity, so the heat loss of the plastic in rendezvous is less than that of the side gate, so the fusion is better at the rendezvous. The weld mark is not obvious. Its disadvantage is that the front of the plastic part will leave a mark of the burning mouth, which will affect the beauty of the plastic part, and the cavity must be moved in order to remove the gate material of the point gate. Because of the heavy weight of the cavity, Therefore, it is not convenient to move. The third is to integrate the advantages and disadvantages of the above two gate forms and adopt the shear gate. Because the side wall of the plastic part is far from the transverse gate, it is very difficult to realize the material feed directly on the side wall, so a new process support gate has been added. This kind of gate form has the following main advantages: first, there is no gate trace on the surface of the plastic part, and there is no obvious weld mark on the outside surface. So the appearance quality is better. Second, the position and quantity of the gate can be increased by the quality of the plastic parts. It is convenient to modify the mold by reducing or changing the position of the gate. Third, while the plastic parts are ejected, the gate is cut and cut off. According to the principle that plastic flow is consistent as far as possible, two shear gates are set up in order to cut off the sprue, and the technological auxiliary gate can be removed by hand.

The injection molding machine is consists of four basic parts: the injection unit, the clamping and ejecting unit, electric and hydraulic control unit. The purpose of injection unit is to melt the plastic and conveys or forces the material into the mold. The clamping unit is to keep the mold in a closed position and to resist the pressures during injecting to form the material into a specific shape, and then opens after cooling to eject the product from the mold. The electric and hydraulic control units is to offer the power to injector and control the movement of injecting such as injection or clamping unit, screw movement or ejector action.
Plasticizing and injection system
The injection unit of the machine is used to plasticize the material at a rate consistent with the time. An exact amount of material for each shot is metered by volume or weight. The shot amount of material includes the sprue and runner system, and should not exceed 80% and less 20% the rated shot capacity of the injector.
In injection molding, an open-ended cylinder, referred to as a barrel, acts as a guide for the pellets to move the pellets and melt from hopper to the mold where the workpiece is made. The auger or screw conveys material down through the barrel to the mold.
Clamping system
It is the function of the clamp system to close the mold with moving platen which takes half of the mold, and hold it closed under pressure during shot and cooling, and then opens the mold so that the wokpiece can be knockouted from the mold. There are four clamping systems in injection molding machine: hydraulic clamping system, mechanical clamping system, hydromechanical clamping system and electric clamping system.
Ejecting unit
The knockout unit causes an ejection platen in the mold to change its location relative to the rest of the mold. Attached to this knockout plate is ejector or other devices such as ejecting pins, ejecting plate or ejection sleeve, which directly push against and eject the workpiece molded as the mold opens completely.
On most injection machines there is an adjustable stationary ejector platen to which are attached the ejector pins, which go through the movable platen. As the mold closes or opens, the ejector bars contact and stop the ejection plate.

Another cost factor to consider is that associated with a design change in the prototyping stage. In 3D printing, there is no cost of modifying a mold for a prototype iteration. Design changes are simply made to the CAD model.
Within injection molding, design changes with a steel mold are typically easy to make and relatively inexpensive, but with aluminum molding tools, a design change may require the expense of all new tooling.
Additionally, new simulation software is now available to help resolve injection molding challenges in software – rather than through costly, time-consuming prototyping iterations. Testing molds in a virtual simulation environment cuts across communication barriers and allows designers, moldmakers, and manufacturing professionals to collaborate more efficiently and effectively, while eliminating the need for costly prototype and mold cycles.
Quality
One of the key limitations of 3D printing is the inability to make parts with the same physical properties as conventional injection molded parts. Although the number of various materials available for 3D printing seems to be constantly increasing, it is still limited compared to all the various plastic materials that can be molded. While a 3D printed prototype might be acceptable for evaluating its shape, there is no way to test the material characteristics if your prototype is not the same material as the production part will be.
Another issue cited in Kazmer’s study was surface finish. While the surface finish of the part may vary according to how good (expensive) the 3D printer is, it is still no match for the smooth surfaces attainable with polished steel injection molds.
Last, but certainly not least in the list of quality differences, is the issue of tolerances. Although the ability of 3D printing to hold tighter part tolerances is expected to improve with advanced process designs (like parallel printing) and optimization, today the part quality achieved in 3D printing is inferior compared to molded parts.
Quantity
David Kazmer, Professor of Plastics Engineering at the University of Massachusetts Lowell, said in a published paper that 3D printing currently makes sense for the most rapid “procurement time to quantity” for a small quantity of 50 or fewer units.
So for production runs, injection molding is still the best manufacturing method, especially considering the long production time involved for 3D printing compared to injection molding.
There is an emerging “hybrid” practice of 3D printing the mold tooling inserts only, then producing the parts with injection molding. For certain limited applications, 3D printed inserts can be employed as a test mold for product development and very limited quantities. A 3D printed mold may last for typically just 60 to 180 pieces.
Kazmer’s study looked at where 3D printed tooling inserts may fit into the big picture, and concluded that there were still significant issues with both metal inserts (surface finish and machine cost) and polymer inserts (surface finish as well as poor strength and heat transfer).
